RESUMO

This paper describes the results obtained in a study performed in partnership between LabFund/DEM/PGCEM/UDESC and the Departments of Industrial Engineering, of Control of the Quality and of Aluminum Die Casting of WEG Motors involving the combination of an experimental methodology DOE (Design of Experiments) and a commercial numeric applicative to investigate the influence from the Die Casting Process parameters: plunger velocity in the first and second stages and upset pressure over the quality from the parts produced with SAE 305 aluminum alloy. Initially was performed a design of experiences where were used several combinations between the three Die Casting parameters studied in order to enable the evaluation from its influences regarding the foundry defects occurrence such as porosities and cold shuts. Sanity evaluation from castings was performed by visual inspections and quantitative metal graph analyses, as well as density measurements in a significant region from the part in which appear large quantities of porosities after surface machining. Based on the results obtained through those analyses, were performed numeric simulations from the die casting process using the same parameters in which were obtained the best and the worst results regarding the presence of porosities and cold shuts in the experiments. The comparison between experimental results and the information obtained through the analyses of the performed simulations shows a good convergence regarding the trend to porosity and cold shuts occurrence in function of the variations from the die casting injection. The results make possible to evaluate the influences from the variations on the integrity in the components from three different die casting parameters studied. The gotten results had allowed evaluating the influences from the variations in the three different die casting parameters studied over the parts internal quality. It was possible also to determine the parameters combinations which results in the best and worst internal quality from the die cast part. The best values had been gotten using low plunger velocities, as much in the first, as in the second stages and highest injection pressures. The density values and the internal quality had consequently presented direct relation with the die casting pressures and plunger velocities. The second stage velocity presented a strong influence on the cold shuts occurrence in the die cast parts.
